This request claims priority for provisional application US 61 / 394,758 filed on October 19, 2010 and entitled “ABSORBENT ARTICLES AND METHODS OF MANUFACTURING THE SAME”, the content of which is incorporated into this document in its entirety by reference. BACKGROUND
The present invention relates generally to absorbent articles and, in particular, to absorbent articles having improved fit, comfort and ease of manufacture.
Millions of people of all ages suffer from bowel or bladder incontinence. Whether a child, adult or elderly person, the underlying cause of incontinence varies, but the method of treatment typically involves absorbent ware products. Disposable adult incontinent underpants, diapers and bed pillows can alleviate some of the emotional and physical discomfort of incontinence by absorbing and containing liquid and other discharge from the human body to prevent it from staining the body and clothing.
Despite recent pressure from the Center for Medicaid and Medicare Services (CMS) to change clinical practice to promote systematic treatment for incontinence, improper use of absorbent incontinence products to manage urinary and fecal incontinence continues. The high prevalence of incontinence in nursing home residents results in Incontinence-Associated Dermatitis (IAD) in the perineal area and is a common complication. Fit or improper use, applying the wrong size to a user, of absorbent articles is a factor that contributes to perineal dermatitis by creating increased heat accumulation or friction against superficial skin tissue.
In an attempt to improve performance and reduce abrasion on the skin, the absorbent articles industry has introduced new product concepts, for example, with non-woven back blades to improve comfort. However, these products still contribute to the development of IAD because of the improper size and design in the crotch and leg cutout parts. In an attempt to size garments appropriately, a majority of today's absorbent items are sold in five sizes: Medium, Regular, Large, Extra Large and 2X Large. However, these sizes do not resolve the issues indicated above as the articles do not sufficiently accommodate users with different body size proportions. As a result, healthcare professionals constantly need to wear a larger, oversized garment, because the product design does not allow a good fit around the patients' waist and thigh area at the same time. Thus, health care professionals are putting larger items of clothing on the patient to compensate, which results in higher cost, potential leakage and less dignity because of a more bulky item of clothing being worn.
Additionally, not wearing the correct size garment on a patient suffering from incontinence violates federal government CMS-F315 rules that require treatment professionals and assistants to wear the correct size and type of garment based on the condition and size of the patient.
Additionally, multiple sizes are created using multi-size components resulting in an inefficient manufacturing process. Each size requires the manufacturer to stop the machine and change several sections of the machine in order to produce the next size. After changing the machine sections, other sections need to be calibrated again in order to ensure that the raw material components are converted correctly. These changes can take anywhere between 6 to 12 hours depending on the machine being used by the manufacturer. This shutdown reduces the amount of product the machine can produce and increases the cost of converting manufacturers. In addition, from current machine industries to adult underwear, it is required to use extra steel and other materials in order to build the additional components for the additional sizes.
In another attempt to improve performance and fit, incontinence articles are configured with stretchable material attached to the rear panel of the article tabs. However, the stretch briefs have smaller front panels in order to offset the cost of the stretch material. This first requires the health professional to use a different application technique because the fixation zone is smaller. Second, the stretch material, when fully extended to accommodate a patient's waist larger than the upper sizing limit, can cause skin irritation and tearing, particularly in the waist and hip region. Frequently, the waist fixation parts are stretched excessively and fit incorrectly, traumatizing the skin as it is adjacent.
In an attempt to improve the performance of an absorbent layer of the incontinence article, the upper part of a core of the absorbent layer can be modeled in relief. Relieving the top of the absorbent layer can increase the lateral movement of fluid that comes in contact with the absorbent layer and can reduce leakage, but it can also increase circular movement of the fluid and increase leakage. Similarly, absorbent layers having two cores have similar advantages and disadvantages. Furthermore, flow between the upper and lower nuclei may be insufficient, even when the upper part of the lower nucleus is modeled in relief.
In this way, there is a need for absorbent articles that provide better fit and comfort, and increased absorption, while reducing the number of sizes within a product range, reducing manufacturing costs and reducing the impact on the environment. BRIEF DESCRIPTION OF THE DRAWINGS

It should be understood, however, that the invention is not intended to be limited to the particular forms disclosed. Instead, the invention is to cover all modifications, equivalences and alternatives being included in the spirit and scope of the invention. DESCRIPTION OF ILLUSTRATIVE MODALITIES
Absorbent articles as described in this document in general include a moisture-permeable inner layer, an absorbent layer and a moisture-impermeable outer layer. Although the rest of the description is specifically aimed at articles for adult incontinence, a disposable diaper, it is to be understood that the modalities can also be implemented in other absorbent articles, baby diapers, for example, and that the properties and uses described at below apply to these other absorbent articles as well.
Modalities of the invention will now be described in detail. Referring to the drawings, equal numbers indicate equal parts for all views. As used in the description in this document and for all claims, the following terms have the meanings explicitly associated in this document, unless the context clearly dictates otherwise: the meaning of "one", "one", "o" and "a" includes the plural, the meaning of "in" includes "inside" and "about". Relational terms such as first and second, top and bottom and more can be used solely to distinguish an entity or action from another entity or action without necessarily requiring or implying any such actual relationship or order between such entities or actions. Also, reference designators shown in this document in parentheses indicate components shown in a figure other than the figure under discussion. For example, talking about a device (10) while discussing figure A would refer to an element 10 shown in a figure other than figure A.
In some embodiments, an absorbent article includes a base. The base has a substantially rectangular shape including a length extending in a longitudinal direction from the back to the front of a user and a width extending in a lateral direction substantially perpendicular to the length between the first and second longitudinal edges. The base additionally includes a first part, a second part and a crotch part extending between the first and second parts, a part of the base being configured for fluid absorbers. The absorbent article includes a first fastening part operatively coupled to the first base part, the first fastening part having a width extending in a lateral direction from the first longitudinal edge of the first base part and a length extending longitudinally along the first longitudinal edge. The absorbent article includes a second fastening part operatively coupled to the second base part in a position spaced longitudinally from the first fastening part and configured for releasably fastening to the first fastening part. The base is configured to include either a first base length or a second base length. When the base includes the first length, the base includes a first width and the first attachment part includes a second width, and when the base includes the second length, the base includes the first width and the first attachment part includes a third width , greater than the second width.
In some embodiments, an absorbent article includes a base. In some embodiments, a system of absorbent articles for securing a properly fitting absorbent article includes a first absorbent article and a second absorbent article. Other features additionally provide leg openings that are wider as a result of the rectangular base configuration and rectangular body attachment part allowing for a more precise fit to accommodate a wide range of body types by article size. Front panels are configured to cover the rear panels providing a more comfortable fit and reduced skin degradation and trauma for the user. Figure 1 illustrates in plan view an exemplary general non-limiting embodiment of an absorbent article 100 in a substantially flat, non-contracted state (the first configuration), having a reduced component configuration that accommodates users of various sizes. In this embodiment the article comprises a base 102, the fixing parts 104, 106, 108, 110, a first core part 116 and a second core part 118. Although not shown in this figure, the absorbent article 100 may include an 11 / 37 set of leak protection and / or set of leg sheaths 142, 144, both known to persons of ordinary skill in the art. In this embodiment there are four body attachment parts comprising a first attachment part 104, a second attachment part 106, a third attachment part 108 and a fourth attachment part 110. It should be noted that four attachment parts are used in this embodiment , however, it must be recognized that other modalities can be configured with more or less fixation parts.
The absorbent article 100 generally consists of several layers (see, for example, figure 10), including an inner layer, an absorbent layer and an outer layer. The absorbent article 100 generally has a rear region 150 and a front region 160. The first fastening part 104 and the second fastening part 106 are coupled to the rear region 150 and can extend from it, and the third fastening part 108 and the fourth fastening part 110 are coupled to the front region 160 and can extend from it. The rear region 150 is generally positioned close to the user's back. The front region 160 is generally positioned close to the front of the user. The base of article 102 has a base width “CW” 112 and a base length “CL” 111. The base width 112 is a common width in all article sizes that accommodate a plurality of body sizes. The articles are assembled together in the manufacturing process in such a way that the body fastening parts are attached to the base 102 in which the panels 104, 106, 108 and 110 are arranged between a first base layer, for example, an upper blade , and a second base layer, for example, a lower blade. The machine assembling the article is adjusted in such a way that the panel widths are changed from a first width to a second width in order to change from the manufacture of a first size of article 201 to a second size of article 202. The different user sizes like the first and second articles 201, 202 are created by configuring the fastening part widths, for example, P1, P2 or both, for the first user size 201 and the second user size 202 to accommodate different user waist sizes, all with the same base width 212 and the base length 211a and 211b. For example, the first size of article 201 will have a fixed “CW” base width of about 320 mm and the first, second, third and fourth individual widths of fixing part of about 180 mm, while the second size of The article will have the first, second, third and fourth width of the fastening part of about 200 mm, however still with the base width “CW” of 320 mm. The base lengths 211a and 211b are about 860 mm for the first and second articles 201, 202.
